The most technical travel backpack, compared.
A sealed EmberTex™ shell, three-way carry and 30→40L expansion, measured against Aer's ballistic Cordura carry-on. Every figure below is pulled from published manufacturer specifications.
Aer builds a genuinely tough, minimal carry-on. But across weather sealing, carry versatility, volume flexibility and structural support the Black Ember Forge 40 leads or matches it in every category, and it is the only one of the two with a sealed shell, three carry modes and a 30→40L envelope.
Index scores are Black Ember's qualitative assessment of published specifications, not laboratory measurements.
One pack, two volumes. Drag to expand.
Sealed construction versus a water-resistant shell.
Head to head, filtered.
What matters most to you?
A fully sealed EmberTex™ shell with YKK Aquaguard zippers throughout keeps gear dry in sustained rain, not just splashes. The Travel Pack 4 is water-resistant with AquaGuard zippers, but it is not a sealed construction.
The Forge 40's EmberTex™ PFAS-free 1220×600 nylon 6 shell is sealed and structured, bonded Hypalon panels, laser-cut construction and YKK Aquaguard zippers throughout deliver genuine weatherproofing, not just a coating. It expands 30→40L and carries three ways.
Aer builds the Travel Pack 4 from bluesign®-approved 1680D ballistic Cordura, outstanding abrasion resistance and a clean, structured silhouette. It pairs a water-resistant shell with YKK AquaGuard zippers, stays single-mode, and is fixed at 35L.
Is the Forge 40 more weatherproof than the Aer Travel Pack 4?
Yes. The Forge uses a sealed EmberTex™ shell with YKK Aquaguard zippers throughout; the Travel Pack 4 pairs a water-resistant shell with YKK AquaGuard zippers, but is not sealed construction.
How does protection compare?
They are matched, by different means. Aer runs a higher-denier ballistic weave, while the Forge adds bonded Hypalon reinforcement panels and laser-cut sealed seams, so the Forge protects against water ingress and impact as well as surface abrasion.
Can either be carried more than one way?
The Forge is a true 3-way pack, backpack, brief and shoulder. The Aer is a backpack; a hip belt is sold separately.
Which holds more for one-bag travel?
The Forge 40 expands from 30 to 40L; the Aer is fixed at 35L. Both fit most carry-on limits, check your airline.
Why is the Forge 40 heavier?
The Forge 40 is 5 lb (2.25 kg) against the Aer’s 3.9 lb (1.78 kg). That weight is structure: a sealed shell, bonded reinforcement panels and a frame that holds its shape fully loaded, plus the hardware for three carry modes.
Which is the better long-term buy?
The Forge 40. Black Ember covers it with a full lifetime warranty and no term limit, while Aer covers US return shipping only in the first year, which offsets the $375 versus $259 entry price over years of ownership.
